I, too, had to learn my lesson with can foam. Was doing a non-windsurfing project where I was going to do a big shape covered in glass. Did a bunch of can foam and when I started to shape and sand....



All I can say is that I feel your pain. Your builds look great. Thanks for giving us something to live vicariously through.

I don't think I'll put cutouts in at this stage . If I have trouble with the pitch and the nose rides too low , I'll put them in afterwards . I thought that might've happened on the bigger board with the super long flat rocker , but it didn't even in rough water .
Im still not convinced that cutouts make a board faster, I think they help in handling , so , if it handles as good as it's bigger brother I'll leave them out .

so are you saying you are cutting out the cutouts.

jokes aside, i reckon moving your straps aft will get you more speed than cut outs.

Blank glassed , 1 layer 4oz both sides and bogged undersized areas .
As long as i can see it , ill keep rabbiting on about NEVER gluing a blank together .

All bogged , sanded and smooth , all fixed ready for 3mm Divinicell sandwich .
This is the last time you will see the botched , glued together blank .
This is the last time ill whinge about a botched , glued together blank .
I at least tried to be eco friendly and save some $ . Let that be a warning .

Top and bottom 3mm Divinycell core is on . Still needs EVA core on edges .

Oh and is it possible go round the rails with the divinycell without using a vac bag or is it to stiff, is that why you like to do the rails with Eva?

I've a mate who's done it, uses a jig with old inner tubes fixed to one side, just wraps them around the board to pull the rails in tight. He reckoned there were no voids. I've just helped another mate vacuum the deck on a surfboard. I preformed 3mm Gerit around very small rails, as long as you take your time, you can get a very good fit. I think this would have worked with plenty of tape pulling the PVC as tight as you can without snapping the tape. If the deck is flat you'd definitely need to weight that as well, but the tape tension pulls the PVC tight against a domed deck.

It's. 10 cm thick in the middle at its thickest point .
Ill take a few pics of the rails profiles when I finish with the Eva. Yes I use eva because the divinecel won't bend that tight. And it makes a super tough ding resistant rail.

Sandwich done and sanded except ends , ( so i know where center of board is for boxes and plugs ) .
Next to rout holes for boxes and plugs.
The eva to divinycel join looks a tad wonky but the board shape isnt . That just happens when you join at 45 deg.



Rail profile at back of board to 1500 mm .
Middle of board rail is thicker but still sharp square .







Blending to about 10 mm tuck at front.

so you glass over the EVA? What glass schedule do you use over it?
What density is the EVA? I've seen cork used the same way but you can get cork in various densities too.

I've seen some innovative surfboard where they used EVA over the glass then shaped the EVA to the rail / tail shape for flex tails but never seen it glassed over before. Does it make for a softer ride than a thermoformed divinicell wrapped rail?

Yep glass over.
Med HD EVA. Im not sure of weight.
2 layers 4 oz on bottom ,
2 layers 4 oz on top , extra 1 layer 4 oz from in front of mast box back.
Carbon Innegra patches on front top and under heels . Extra glass over plugs and around boxes.
Definitely a softer ride than a full carbon board .

How come you put the logo on already, are you just putting clear epoxy over the d cell?

That will look good with the black rails, show off the construction materials, I like it. Ive finished painting my mistral prodigy and like you said previously I had a little trouble with the epoxy on the asa plastic skin, not so much with adhering to it, but not wetting out properly,(fairly minor nothing too serious) Just had to apply one coat over entire top of the board cause I reinforced the deck in some areas it's not the finish coat so its ok, but I found that adding q cells greatly improves this. I also found that 2 pack polyurethane paint sticks and wets out perfectly on the asa so the paint job looks good, but now I'm struggling with grip coat. Ive tried various methods on some test boards of coated plywood. Epoxy with castor/refined sugar mix and although this is the grippiest and longest lasting method, ive done this to another board before and the little craters tend to get a bit dirty and the clear epoxy is not UV stabilised and its yellowed a little over time so im trying to get the same finish as the manufacturers, I have a patrik board that has excellent grip virtually invisible but it fells like standing on sandpaper. So other methods i have tried is the sugar with polyurethane, does not work as with epoxy cause unlike epoxy it has long pot life but dries fairly quickly when applied as a thin coat so no time for sugar to make a decent impression. i have also tried epoxy and polyurethane with acrylic non slip particles added at varying mixtures, no luck there either. Have you any idea how manufacturers do it, starboard and patrick seem to be particularly good whatever materials they use.

I use sugar on both resins and it works great . I roll on a layer of resin, not too thick not too thin but even . I pile on a heap of sugar 1.5 kg per board then blow off excess. On front lawn , ants . Super grippy and lasts forever .
Proper manufacturers use acrylic dust . Acrylic would be lighter and no ants.

Plugs and boxes in .
Ill grind plugs flat with a flapper wheel and give it a final sand before glassing .
I think ill leave the top this color and give the bottom a red tint . Or maybe the other way around .
Uglier the better.

What's it look like . I have a normal one third sheet orbital and a 7" multispeed disk sander polisher. The flapper is a 100 mm disk grinder . I like to do most of my sanding by hand.

i've got a disk sander polisher but again other than polishing i'm not game so do everything by hand. the third sheet sander i only really use for finishing jobs or it takes too long.
