I am taking more of an interest in rigging my sail correctly and am wondering, if I have a sail that recommends a 430 mast, but has a luff of 463, I am going to need an extension that is 30cm plus right?
I then start to think there is not much extension left in the mast hole - is that a bad thing?

Sounds like you may be using a "Zen" but I reckon you run the risk of breaking your mast at the bottom using a 30cm extension , also you won' be able to obtain the correct downhall. You should obtain a longer extension.

I have 2009 severne 6.5M gator, luff is 461 or something like that. The recommended mast is 430 which I have, and so I use a 42m carbon extension set at 31cm. Works fine, and that was the way it was designed. As its a big sail for me it only for 'light winds' blasting. For a big bloke's, waves sail perhaps it would not be ideal, but it does not seem like a weak point compared to the rest of the rig, as there is a something like ~20cm inside the mast.
the neil pryde 10.7m race sails recommend 44cm extension on a 530 mast, that doesnt leave much inside & they have more downhaul than just about anything. Having a lot of extension inside the mast isnt that good a thing, as the mast bends the top of the extension can cause pressure point loading on the mast.
I've seen a few sails that have recommended settings for two masts, the smaller mast usually being better suited to stronger wind or a lighter rider.
I use a pryde X6 / mxt 48cm mast extension & think its the best one on the market...

Do you run SDM or RDM masts, I use to run the Pryde extensions...Untill I got hold of a Prolimit carbon RDM extension that is...It's the beez kneez. I'm a heavy weight sailor and run the extension on max most of the time and it puts up with all my abuse and doesn't look like giving up anytime soon....And it's about half the weight of the Pryde.
I don't know if I have a point but I do like my RDM masts and my carbon extensions.
