I have a 400 75% Carbon SDM Powerex(?) mast which doesn't like my 5m NP mast knob in its standard tip hole.... for it to fit you have to take out the Powerex mast knob and just let the NP knob all the way in....... does this hurt the mast hole? Is it is a non-issue?

I think the only issue is to make sure that dirt and water still cannot get inside the top of the mast
Have a look inside the top of your NP sail bag, You should find a pocket which contains the other type of mast "knob", Just change it over and you'll be sweet. Might sound stupid but I know a few people that have never looked inside this pocket......Unless the pocket has fallen off that is.
The NP one is tapered, fatter than most, and the strap part is bevelled. You need to change the bit on the sail for a normal one else it will get jammed in bad. If you remove the mast plug I doubt sand and stuff will get in as the part the strap runs thru will sit flush with the top and have 100kg of downhaul pressure on it.
Whether it can slide off a bit and laterally load the mast tip and thus cause damage, who knows.
For the sake of getting a Fiberspar / Ezzy top plug (for the sail) at cost of like $2, why not just do it.
OTOH dependent upon year and model it could set woefully on a Powerex anyway.
